Crushing, Screening & Washing Series | Part 4 of 5: Wet vs. Dry Washing & Decantation Physics for Minus-150-Micron Fines Control

NEW DELHI / AHMEDABAD — Day 4 of Construction Technology Today’s 5-part technical intelligence series confronts the washing and classification stage. Under IS 383, total silt and clay content in fine aggregate is capped strictly (typically under 3% to 8% depending on structural design class). Managing minus-150-micron (minus-200 mesh) excess dust while retaining the valuable 300-to-150-micron fractions required for cohesive RMC pumpability defines modern plant profitability.

1. Engineering Trade-Offs: Wet Classification vs. Dry Air Separation

Regional water availability and raw feed clay contamination dictate whether a wet or dry wash architecture is viable:

Parameter Wet System (Attritor / Hydrocyclone / Dewatering Screen) Dry System (Air Classifier / Multi-Stage Air Separator)
Water Footprint High initial intake (~15-25 m³/hr makeup without thickener) Zero process water required
Clay / Sticky Overburden Removal Superior; high-shear scrubbing strips adherent clay films Poor with high moisture (>3% surface moisture blinds air circuit)
Fine Retention (300-150 micron) Controlled via hydrocyclone apex/vortex finder tuning Sharp cut-point via centrifugal air vortex adjustment
Capex & Footprint Larger (requires thickener, filter press/settling ponds) Compact, quick setup; ideal for arid rocky belts

2. Hydrocyclone Physics & Cut-Point Optimization in Wet Plants

In wet washing spreads, wheel washers alone are obsolete for precision M-Sand because they wash away critical 150-micron fines. Proper slurry management requires:

  • Slurry Density Control: Feed pulp density to the hydrocyclone must be maintained between 25% and 35% solids by weight. Over-diluted feed drops cut-size too low, retaining excess silt; dense pulp chokes the apex.
  • Dewatering Screen G-Force: Undersize discharge from the hydrocyclone apex falls onto a high-frequency linear vibrating dewatering screen (5–6 G acceleration) fitted with 0.3mm or 0.35mm polyurethane wedge-wire panels to achieve target 12–15% moisture exit stock.
  • Closed-Loop Water Recovery: Integrating a vertical flocculant-dosed thickener and high-pressure plate filter press recovers 90%+ process water, turning settling sludge into dry stackable cakes for green belt backfill.

3. Managing Dry-Plant Moisture Sensitivity

Where dry air separators are deployed in water-scarce regions (Rajasthan, interior Karnataka/Maharashtra), run-of-quarry moisture must stay under 2.5%. Monsoon or high water-table quarry faces require covered staging sheds or pre-warming chutes to prevent classifier blinding.
